20260116FUEL/PROPULSION SYSTEM

My 2019 Ford F-650 Super Duty with 6.7L Diesel engine and under 40,000 miles experienced a check engine light for loss of fuel pressure as well as loss of engine power reducing top speed to <20mph. This loss of power occurred while driving on a freeway and created a significant safety hazard. The truck was taken to a Ford dealership where it was diagnosed with failure of the Bosch CP4 high-pressure fuel pump. During testing by the dealership, the pump was providing only 7,000 PSI when 17,000 PSI was commanded. Additionally, the dealership discovered "internal metal debris within the fuel pump assembly. The metal that is present traveled throughout the entire high-pressure system, [Ford] recommend[s] a complete replacement of all high-pressure fuel components. This follows the manufacturer's technical guidelines (GSB 21-7061) to ensure the system is clean and to prevent immediate engine failure or recurring damage." Driver reported an intermittent odor of burning oil or hot brakes from rear wheels. Found rear axle wheel seal leaking gear oil; brake pads soaked, and gear oil pooling in wheel. This could compromise braking, and neglecting the leak would cause damage to the rear differential or cause the rear differential to lock up. Took to Ford dealer, who confirmed wheel seal leak & also found leaking pinion seal on steering. Repaired under warranty.

I was driving down the road when the engine suddenly quit. There was no brake assist and no steering assist. I stopped in the middle of the road and could not restart the vehicle. The engine would not crank. There was no transmission gear indicator on the dashboard (likely no CAN-BUS communication with the transmission control module). Eventually I found a loose large-diameter power cable that was loose at the front of the fusebox under the hood, located on the driver-side wheel well. I tightened up the nut that holds this large cable to the stud of the fusebox, and the transmission gear indicator returned. After that, the truck started and drove correctly. Apparently this nut was never tightened at the factory, creating a safety issue.
